Also managed to lose some weight, by cleaning it lol.



I swapped out the light cluster that was broken when the wheelie bin fell against it whilst I was away. Happy that the quantity of parts inside the car is slowly but surely diminishing. The end is in sight.

Bring the TVR instead if the Rallye isn't done! Wink

I see all the front bumper mounting tags are broken! Standard feature there!

That intercooler is great, are you just sticking with those pipes while you get it running, then look to change them in the future if required. Remember I had one of mine wear through close to where the S/C outlet is.

Caught it in time and replaced it, but if you run big silicone pieces then they suck in off the throttle and fatigue.

That'll be fun at xmas won't it. :p

I'll likely have to cut and shut the piping to get it running (although, come to think of it, it will be mobile once the IC is hooked up as the old charger fluid is still in it), but may consider welding the outlet elbow to the charger once i find a pipe run i'm happy with. Don't intend to use silicon hose for anything other than bridging metal-metal joints. Smile

Just depends when i get back from SA really.

Well I piped the intercooler up last night and started it up to make sure all was working well. Sounds a bit tappy but it'll quieten down. Got to sort some fans out as I need to adapt the wiring loom yet. Hopefully a good weekend once I come back and she'll be properly mobile.

Did you crank it over to get some oil circulating? I'm unaware if you've started it much since you've been back but if it's not been started for a year or however long it's been I would have disconnected something and turned it over to get the oil around personally. Possibly a lifter filled with old oil.

    It was turned over lots prior to starting, but the engine originally stood drained of fluid for a lengthy period. It'll quieten down when it gets some warm oil coursing through it's galleries. Smile rover sounded a lot worse when I started that for the first time lol after forging it

    Had to go back to South Africa until early January, so this had to stay on the back burner.

    I'm home now, and have amassed some parts which were required to get it mobile as the TVR is home this weekend and just bought the other half a Dooper so this thing needs to be able to move!!

    The supercharger oil system is split up at the moment whilst I re-route the piping, and a last minute change of plan as to where I wanted the coolers has meant I needed some new lines which have just turned up.

    She started and ran fine no problems, and the dashboard electrical issue is now fixed, so she's not far off moving under her own steam. My electrician friend has studied the fan wiring and is making me a little loom for them which is nice.

    It's not the most exciting project on the forum, granted, but hope that it looks a bit more respectable in weeks to come.

    Ok so she held her water overnight, (was doing an incontinence test - stupid fecking lower water pipe design) so this morning started with some choice fluids..



    Filled up the oil cooler manually, started to wish I hadn't as it was so slow to take the fluid it took like 20 mins. Put the bottle in front of a fan heater to speed it up. :p First time using the oil filler cap on this engine, how very convenient.

    Then onto the supercharger circuit. wasn't too much hassle to prime the circuit. I was worried as everyone made out it was a big thing, so I read the destruction manual and followed the course, only i gravity fed the supercharger inlet - you could hear it bubbling away until all of a sudden fluid appeared. It is blue, and smells kinda sweet randomly - it also costs an eyewatering amount, so no spraying it everywhere!

    Filled up the pathetic little Rotrex reservoir (how about a visual indicator guys you know?) and then disconnected the injectors. Cranked the car for 30 secs two or three times to extinguish the oil light, checked the levels once again, fired her up. Caught straight away with no issue, ran fine for about 2 or 3 mins and then I shut it off. Then left it for 20 mins to go fetch a fresh can of VPower and topped up the fluids again.



    There's still a few bits to do. Fans need wiring in, the intercooler has a snapped bracket so I need to take that to work, the oil cooler lines need to be secured (just waiting on my p clips) and then onto MOT inspection work. Big grin

    Treated it to its first wash of 2013 - it had accrued a layer of dirt even in the garage.


    She's very photogenic, but now it's clean I can see all the scratches where my f**knugget of a neighbour had his bins against the car whilst I was away. Sad That's his pile of s**t behind his bin and his broken 307 HDi with fuel pump failure. (his BMW 320d replacement is also away with suspected fuel pump failure, lol)

    It's got grubby marks and signs of weathering on it, so a weekend of paint correction is going to be needed sometime. But, she's mobile at last. I needed that, for both my sanity and my garage space! Fine tuning can now follow. Smile

    Cheers Chris. It does the job but the pipe runs are kinda awkward. I would like to look at yours sometime to see where and how they route. Smile

    It's been some time in the making, but given how long I was away it's not surprising. MOT checks first, then the mods can go on.

    I've got new rear brakes, new front brakes, hybrid ARB, xsara beam, solid beam mounts, Baker BM mounts, replacement rear bumper, decat, gear linkages, drop links etc etc. Still a way to go yet.

    Spent the day today with my electrician friend wiring in the fans. I wanted the twin Spal fans to operate properly, with twin stage running and a manual override.

    Wired up a custom loom, since the rallye only had one fan anyway, and some of the loom had seem better days (dirty crusty wires). All plumbed in, tested and working fine. car is fully working now. Just need to do a precautionary cambelt and other minor miscellaneous jobs, along with my once over inspection. Very happy now, but will be a couple of weeks before she's pounding tarmac as I've got lots on.

    Managed to get onto it for a few hours this evening, took it up and down the drive a few times, span the steering lock to lock 20 or so times and the notchy steering has sorted itself out, must've had air in the pump - good start.

    Backed it into the garage for some rear end attention to the brakes primarily, and the bumper.

    Enter the Ratlye


    Jacked it up and put it on stands, checked out all my lovely spider webs


    Also wanted to check out the load compensator, which to my surprise was rather fluid. Laced it with plus gas and cycled it about 20 times, working even nicer now so onto the brakes.

    Started with the bleed nipples. Thankfully both there, though some genius had superglued the nipple covers on so had to cut them off. Cleaned them up with the dremel to allow the plus gas to get in and do its job:


    Tapped them 4 or 5 times with a heavy ball pein hammer, and laced them with their first dosings of plus gas for tackling much later on. Moving onto the sliders, they were stuck fast, as expected after 2 years really. Had to resort to my special screwdrivers, perfect size and just the job.


    As the brakes were all rusty, and had lashings of threadlock on the caliper carriers, couldn't be bothered to fight so just cheated:

    Sadly, found a split boot on the drivers side but easy enough to change i guess.


    So a productive couple of hours with just a few broken bolts on the bumper (the usual pair) here she is tucked up for the night. Garage ftew, can leave my s**t out and it's super comfy lying on the old bits of carpet, was plenty warm even though the HDi is frozen outside.


    Quite a bit I can do all in the same area. Smile

    Spent the afternoon on it today, quite productively. Got the two broken bolts out of the bumper mounts which was quite time consuming in the end.

    Whilst the rear carriers were off i treated them to a lick of silver hammerite, preferable to rust colour:


    Rather than watch paint dry, i headed back into the garage to sort out the rear hubs. Copious amounts of furious wire brushing and a bit of tapping action saw me with all 4 disc screw threads and a ready-to-go hub.


    Car only had two screws in the rear, so made a plan...

    To the random bolts tub! every garage should have one:


    Found about 12 of the things in the end. Big grin

    Whilst I was there I managed to crack off both of the bleed nipples, which was satisfying. I know I can proceed with a brake fluid change now. Continuing on the brake theme I greased up both sliders, rotated them, pumped them 30 or 40 times til they felt really smooth, then bolted the calipers back on.


    Greased up the caliper piston, applying a little WD40 to the boot to allow it to slide rather than knot itself up, then onto the other side. Rinse and repeat.

    I pulled off the split boot and raided my brake spares tub as I knew I had a spare piston boot. Wind out the piston and clean it up:


    Give it a nice coating of suitable grease:


    Add a rather neatly designed seal and voila:


    Job jobbed. That's the brakes sorted - once the carriers are dry I shall put them back on and fit the new discs and pads. Smile

    Moved onto fitting the replacement bumper, now I had the broken bolts out. The original had a massive crack on the drivers corner on top.


    That'll do nicely. Mounted the number plate back on for now as i'll get new ones after the MOT. Fitted the bulb holders that I cleaned up yesterday and job's a good'un, they work. Smile

    Brake lines all look healthy, though it looks like i'm going to need to study service box and buy a handful of clips. Don't understand why the previous owner unclipped them all but whatever.

    That takes care of today then. Smile

    Red rubber grease, works a charm. 55000 miles later the HDi fronts are as good as the day I greased them.

    Headed into Peugeot this morning, ordered all new brake line clips for the rear for about 5 quid. Thankfully my Peugeot dealer is not one for forcing you to order in bulk. Ordered cambelt kit and water pump too,

    Got a few things done today.

    My spoiler had started to look really skanky whilst I was away, so when a cheap P3 spoiler came up the other day I snapped it up for a straight swap. I'll sand this one down and spray it another time, it can go in the loft for now. Here they are side by side.


    Much better. Had lacquered the caliper carriers before I'd done this, so got out the new discs and pads and set about spraying the disc bells to keep them looking a little better. On with the new bits then. Another two boxes of Rallye stuff done.






    Not looking too shabby. Whilst the rear wheels were off I took the opportunity to do two things. One was to clay the passenger side rear, which didn't really have any shine to it like the other wheels. I'd picked them up from a garage with a spray booth, and he'd stored them on the top of the booth so I can only assume it's ovespray - not sure how well it's worked, time will tell. Failing that i might have to get a little polisher on the dremel. The other was to sort out the fact that his CV boot had obviously exploded whilst running the wheels (my drivers rear), so I spent half an hour scrubbing all the grease off.

    By the time i'd done that, put the wheels on etc I decided to spin it around and do some work at the front end and prepare for the cambelt next weekend. All I had time for pretty much was to fit the two clutch cable tidies to the subframe which i'd forgotten to do when I put the subframe in.




    So i'd had enough at that point, got other stuff to do. Laid out tomorrow jobs though if I get a chance to work on it.

    Ok so then I managed to find a couple of hours to spend on the car. Will be the last for a while as i'm away - somethow doubt the mrs will do anything for me whilst i'm away. ;D

    Here we have some lovely Miles gear rods. Quite fiddly to fit wth a full engine bay - i now look a bit like a self harm victim on my left hand. Once on you have the fun and games of fitting the little locking pins. Some go in easily, others put up a fight. Glad I was lying on carpet under the car and not the floor as it's bitter outside FWIW side cutters are a quick and effective way of prising the old ones off. Smile



    I like those a lot, I have contemplated fitting a set to the HDi for a while but not had any need really.

    On from there I made myself comfortable and fitted my rose jointed drop links. I had ummed and ahhed about fitting these before the MOT, but when i noticed that the metal droplink that was on the drivers side had a duff joint on it I didn't really have much of a choice but to go ahead. Very thorough instructions from Phil, and a lovely product.



    Aside from my front brakes, beam/mounts/arb, decat and solid mounts I think i've now fitted everything. I want to get a 2.5&quot; exhaust from Miles but I must wait til I know she's passed the test.

    Nice one Phil, the omp bottom brace seems to touch the engine a little, might explain the audible vibration in the cabin. I'm a magpie tbh.

    Thanks Kev, thought about that after I'd rebuilt it, but it can wait for another day. I've not got the garage for long and I'm trying to finish mot preparations as I'm worried about it. Last test was probably a back hander and new rules are due.

    Fitted a new cambelt and water pump today with help from someone who had done plenty before. Taught me a few things to look out for which is helpful for the future.

    Might take Friday off and chuck it in for MOT.

    Not that anyone reads this but i'll use it like a diary anyway.

    Did a few bits and bobs this evening, tidying up the stuff that was left after the cambelt like putting the aux belt on etc. Then dived into getting dirty doing my favourite job - brake lines. Seems to be a recurring theme for this year so far!



    That's both the fronts fitted anyway. Looked at the rears and they are pretty shocking too so in readiness for another night this week I liberated the ones off my Xsara beam, purely because they match my custom made fronts which will go on when the new brakes do. Quick bleed through them later and then might put it back on the deck and do the rears.

    Very much just the picture. Yes Pic is taken from a funny angle as the car is quite close to the wall that side. I laid the brake lines out next to each other on the floor to make sure first. Smile I've just got to insert the retaining clips as I'd put them somewhere safe... so safe I couldn't find them at 10PM last night. In reality these'll probably only be on for a month.

    I am looking forward to driving it, do enjoy tinkering with the old girl so am enjoying it already in a way.
