I dont know, we used a dyna pack (where you remove the wheels and connect the dyno directly). Normally crank power lose 10-15%. I dont know how its calculated with dyna pack

Sorry for the lack of updates.
first of all. The gear was assembled. 1st and 2nd gears are from a 205 GTI.
3rd, 4th and 5th are from 405.
I used my original final drive.
The gears are great. Been driving with it for 3 months.

I also changed the fuel pump to Walbro 255. This enabled me to remove a lot of fuel during boost, that was compensating for pressure drop.
Still, injectors should be replaced with bigger ones, if i want to increase boost.

Next steps:
1. Replace the MAT sensor with a faster reacting one, since the orig cannot coop with fast temp changes.
2. Install the AEM boost controller.
3. Replace the injectors to RC 750cc and change the fuel pressure reg from 3.5 to 3.0 bar.
4. Re-tune the car with the higher injectors, if needed. increase rev limiter from 6400 to 7000.

All hoses (including the ones behind the manifold) were coated with heat protectors sleeves, you can see 1 of them in the last pics batch, the pic before the destroyed 5th gear.
The material protects up to 1200c direct heat for a short time or 260c constant heat (if i recall correctly). Rather expensive stuff - but mandatory - in my opinion.

The downpipe was coated with exhaust wrap, which can withstand 1000c of constant heat.

Update - 440cc ford sport Injectors were replaced with 750cc RC engineering. fuel pressure regulator was replaced from 3.5 bar to 3.0 bar - in order to give less fuel at idle.
I've updated the fuel map and so far it looks good. Idle pulse width is 1.3ms and RPM is around 950-1000.
Also - boost controller was installed. Not configured yet.
When off - 0.65bar (280bhp tested on dyno)
option A - 1.0bar (hopefully around 310 bhp)
option B - 1.3 bar (hopefully around 350 bhp)

Next stage is a faster responding MAT sensor and dyno tuning.

Not much, actually, since I am abroad and returning next month. I had to replace the oil hoses from the cooler since they started leaking due to bad pressing. Now the new hoses are metal ones. Hopefully they'll hold.

If you ever get around to flow testing your exhaust manifold it would be very interesting to see how much more restrictive it is than standard. With all those tight radius bends flow loss will be terrible and I think its going to give your exhaust valves such a hard time as it won't let the hot gasses out anything like fast enough, this will also have a huge effect on turbo lag as the gas just wont be going fast enough to spool it up quickly.

The car is already running.
Turbo lag can go up to 1 second if I push the pedal to the metal at 3500 rpm.
Lag when shifting gears during boost is very low, less then half a second.
The manifold was designed and tested by dp-engineering. They use this design on many car they modify. Surely it is somewhat restrictive, but it was designed tgat way to have equeal runners.
