Phil, do you drop it through the floor to get to the top joins as it were?

No, the way it's designed you can knock it off it's feet then pull the whole cage back into the rear of the car and weld the joins through the side/rear windows instead.
It's good fun getting the feet back under though as it's a fooking tight fit to the shell, right bas**rd of a job.
It's an easy job if like some people your cage is inches anyway from everything in the roof though LOL

Cage welded to the shell, front strut reinforcement tubes in, and rest of tubes slotting in and being welded fully*
Now, anyone else wanting a basic cage with a few extra's to the struts would have stopped there, but watch this space and I'll stick the finished pics up tommorow....
Steve manages to sell himself extra tubes without me even being there, must be the best salesman in the world. LOL:

*Well, they were at the time, all in now.

What bender have you got Phil? And what sort of money do they swap hands for?

It's a Balaigh RB-250, with some special relieved dies for thin-wall tube work ( just gives less distortion on thin-wall stuff), had no real issues with it until this week, when it's got an intermittent drive fault. I'm not 100% that it's not an issue with our power though as the chop saw has suddenly started tripping switches too.
They're about £7.5k, plus another £2-3k or so for some basic tooling.

You have to do a lot of bending for one of those babies to earn its keep. Baileigh is good stuff, I see it in a few shops when I'm out and about, and their gear features on American Chopper quite a bit too. I'd love one but for the little I do it would be way overkill, I do keep half an eye on the local plant auctions as you never know what may pop up. Does yours accept CNC inputs from a computer model of the cage or do you have to work out where you want the bends with measuring the car and run the machine manually?

Have to measure and run them off manually, hence using steves cage to set the machine up with it being the first one, given he's local and could let us have the car a fair while, so I can setup and store all the programs/springback/etc in there.

Tbh, it would have cost us at least 10k to get the chassis for our next racer bent up out of T45, so the tube bender was a toy for us rather than borrowing/begging/paying for bending done. Had it modified to do 2.5" tube for exhaust work too.

Nice bit of kit, frame is much more rigid than the old Ercolina we had, the motor doesn't even slow down when bending the tube for this cage, even though the tube is certified at almost twice the strength compared to MSA's CDS specs.

What needs doing then to stop the wrinkling?

No, you mentioned special dies, did they come from the manufacturer or did you have to modify existing dies to get what you wanted? I assume you were getting wrinkling but distortion is what you described.

No, the standard dies will do it without wrinkling the tube, but they also do some specialist dies that force more of the tube to go through tension during bending and then the wiper dies compress it back closer to round.
It will help stop wrinkling if you're doing very thin stuff (i.e, less than 1mm wall thickness), but it also gives a much smoother bend with less deformation of the profile of the tube compared to normal dies.
Downside is it takes more power to bend the tube compared to standard tooling, and there's a bit more wear and tear on the tooling from the pressure, but it's worth it reduce stress concentrations in the cages imo.

It basically gives you a bend that's very close to something that would come off a mandrel bender.

Does oiling the dies help with the wear?

Yep, just about doubles the tool life, molybdenum forming oil or similar, even WD40 if it's handy. The wear parts are replaceable seperately from the main tooling though.

That simple, cheap cage went out of the window sharpish...

Just waiting for someone to look at tube bender in morning and all being well should be able to bend the dash bar up, weld it in and drop the top of the door bars onto it.

Oh, and weld a great rusty hole up in the back LOL:

Trust it to fecking pour it down with rain just as it gets pushed outside to load it on the trailer LOL:

I was gonna get a finished pic after putting the dash bar in, but forgot about out until I'd put all the seats/dash back in the car and then you can't see it anyway LOL Doh
