The underneath of the body, where the subframe bolts to was spotless on mine, is yours rusty under there Mik?

might be a good idea to get as much waxoil on there as you can before you bolt the frame back up, it'll squidge out of the edges then.

Yes, the underseal actually looks OK when starting to work on it, and then after chipping away at it, there is a heck of a lot more rust than it first appeared Not too bad at the moment (though in places have to chisel scale off), but another few years and there could well be holes in the chassis legs, which would make the car scrap.

Around the front subframe mounts it looks really good - there seems to be wax on them both sides. But it will be interesting to see what it looks like when the subframe comes off Shock

I'm using Dynax UC clear wax on the underbody surfaces and wheel arches, and the S50 cavity wax in all chassis rails.

Spent some days now doing chassis rails and insides of strut towers.

By undoing the strut top bolts on both sides and putting the car on axle stands the struts dropped down plenty enough to work around them and move them around while de-rusting and painting. Very tedious task, and I was glad when the first coat of Electrox went on!

Have done inside and outside of strut towers as paint was lifting around the sharp edges. So masked it all off and will put a couple of coats of red on in the morning before work.

I'm not worried about getting paint all over the strut tops and springs as I've got new stuff to replace it all anyway.



And just won a new OE bumper on ebay to replace the cracked one. I'll get it painted at the same time as the bonnet.

I'm also on the lookout for a new splitter as mine is OK but won't look great with new bumper etc.

Managed to paint the slam panel satin black over Electrox today, though got to sand a couple of runs out and recoat tomorrow.

Strut towers are nice and red again, picking up parts on Sat and Mon to complete new subframe assembly.

Working on getting the the power steering pipe brackets under the rad off the car so I can put nice new pipe on. After several days of soaking managed to get 2 of the bolts to move. Only a few more to go. Will take a bit longer to get the brackets off for a refurb/replacement but some progress.

Spent a few hours on the car this PM. Got the old rusty rad off and started cleaning up chassis rails in engine bay as well as bottom of right chassis rail obscured by rad bottom hose. The rust isn't too bad, and should be able to get the Bilt Hamber Electrox on it by late tomorrow.

There were some rust flakes in the old coolant, which was a dark orange colour so I gave the cooling system a good flush though.

Also managed to reclaim the power steering cooling hose brackets by using lots of heat after over a week of spraying with release fluid.

Also cleaned up 3 earths in the engine bay and covered with some Dynax UC clear wax.

Will crack on tomorrow to get back to bare metal and painted with Electrox, but have to wait 96 hours before red top coat goes on otherwise the red paint goes a bit dark with grey Electrox soaking through from underneath.

No pics yet as I worked until it was dark.

This weekend's progress, now have all primer on there and starting to build up slam panel for reassembly later this week. I've got to wait a couple of days for the primer goes off before I put the red top coat on.

One hitch so far is the clips that hold the rad and fan on have a slightly larger hole in them than the originals, so I need to get some suitable self-tappers as the ones that came out don't fit.

Note the nasty old rad and the stripped and painted slam panel.

I've been using Servicebox to identify the different nuts and bolts, as after de-rusting them in a bath of de-ox I can't remember where some of them go.

Thanks for the comments guys. Matt I was so tempted by your car, but I've already spent a bunch on mine and thought I should see it through and not change horses mid-stream. Although a quick browse of your thread and all the fantastic work you did makes me wonder...but it's too late now.

Anyway, I've blown red paint over Electrox onto the front lower cross member and chassis rails, though there will be bits I won't be able to get at as I've not taken the engine out. I'll shoot it full of wax which will help it for now, then I'll look at options for next year.

Here are the power steering cooling hose brackets. The plastic bits and the zinc passivated yellow colour top pieces are new from the dealer, but the main parts are NLA and so I had to reclaim them. They were very rusty and bent (the pipe itself has a big kink in it as you can see from the other photos) but I straightened them, soaked in De-ox for a few days and painted them up and it is surprising how good they look compared to before.



I've also started assembling my new front subframe and suspension - struts built up and new rack assembled to subframe with all new fasteners.

I got the car mobile again tonight - new Nissens rad and lower hose all installed along with repainted and wax injected slam panel. No bumper or washer bottle at the moment, and number plate is cable tied to the front of the car - didn't want to assemble it all and have to take it apart again.

It all works - even the fan came on when it was supposed to! The car runs noticeably cooler now with the new rad.

The only thing not working is the RH side repeater.

Also, there is a blue plug (with white/pale green wires) on each side of the car (both are identical) low down in front of the front wheels that I can't find homes for. It is so long since I pulled the bumper off I can't remember whether they were like that before or not. A possibility is they are fog light wiring and plugs, though my car being a Rallye doesn't have fog lights.

Anyone have any ideas what the plugs are?

Moving next week so the car can at least be driven to its new home.

Blue plugs are for the fogs Mik - if it had any LOL! They would have been in the loom from new.

I changed the oil tonight - looked at when I had last done it and found I've only driven 3000 miles in it in the last year. Mind you it has sat around on axle stands long enough that it is a miracle I've done that much.

I put some Gulf 10w40 ester synthetic in it with a new Pug oil filter. New Pug air filter in a factory air box as well. The K&N 57i is now in a pool of oil in a bag in the garage until I can get rid of it.

Last jobs are to re-install bumper, washer bottle and wheel arch liners - though the new bumper will have to come off again when my brand new OE one is painted and installed, but that will be after the house move.

I'll add some pics when I've charged the camera.

Thanks for the comments, still a way to go though, but I had to get it driveable before we moved house.

Have got this issue here:

And have new, painted and wax injected where applicable subframe, engine mounts, steering rack + pipes, wishbones and struts with all-new bolts and nuts to install along with the C5 wheels. Will be getting new 195/55-15 Michelin PE2s to replace the ditchfinders. Then to get the bonnet, rear hatch and brand new OE front bumper painted, then vinyl around the front seats replaced and I'll be nearly there! I'm not driving it over winter, so it will sit not being driven again, but it will be in a garage full-time.

We've moved house now (again) and I've found time to get new OE front discs and pads, and recon OE calipers (just like the rear) so now I've got all-new brakes on the car. They feel great. I've got all-new OE engine mounts in now to complement the gearbox mount I did a couple of months ago, resulting in a noticeable increase in on-off throttle smoothness and power delivery. No engine mount cradle cracking thank goodness.

I've been driving it to work and the grin factor is huge, though it is always there at the back of my mind that the nasty budget ditchfinder tyres are potentially treacherous in the current damp conditions. At least the mild weather and no salt on the roads yet means I can drive it a bit.

Once I find all my parts (house moving is a pain when it comes to finding things) and finish assembling the subframe it will be time for more work.

I also installed another set of Alpine SXE-1725S speakers in the rear and the sound is now very good for a no-frills direct fit OE replacement. The installation of the front set and a review can be found on page 2 of this thread.

Thanks Kev.

I drove it to work this morning and had a "moment" with the nasty Doublestar tyres. I was going through a mini-roundabout when a bloke who didn't indicate decided to turn across me and so I braked sharply only to feel the ABS but the car didn't seem to be slowing much, and it entered the roundabout with a very long stopping distance. Those tyres have absolutely no grip at all. Shocking. Good job he could stop in time. Had a vision of bending the car after all that work. I was doing maybe 20-25mph and the road surface was very slightly damp, no frost. I knew they were bad, but thought I could drive around it until getting new tyres. Not so. Going to have to move the tyres up the priority list!

And I found after arriving home from work one of the fuel tank retaining bracket bolts had come out - I thought they were corroded in like all the other bolts! So it was hanging down along with my low-hanging handbrake cable that regularly breaks cable ties put there to keep it in place. So that needs sorting before I drive it again.

Had a tyre related incident myself other mornRoll eyes going to work at 3.30am half asleep,overtook a lorry on the approach to a roundabout,entered the island at 50mph to then remember I've got winter tyres fittedWhistle
Alot of understeer that snapped into oversteer and I was back on track!Albeit wide awake nowYes
