I have a problem with my fuel gauge when I get down to about 1/4 tank, it becomes erratic, sometimes dropping below the red with the light on and staying there.
I thought there must be a dead sector in the sender so I replaced the pump/sender from another car, problem remained!
I then swapped the instrument cluster with another, still no joy, any ideas?

possibly a dodgy wire causing reistance issues,ie a corroded wire will increase the ohms hence your erratic readings.

That's what I was thinking, but where?
The plug at the tank is really clean, any other plugs/joins?

Try and trace the wires back and see if you can find the issue?
