After changing 3 main oil gallery seals(flywheel end), I still have an oil leak from the seal.
There is no visible failure of the seal and the crank is unmarked.
So the only theory I have is that there is excessive end float on the crank.
Now, is it possible to replace the thrust washers with the engine in situ and without removing the gearbox again?

yes, it possible, will be a right pain and you may aswell do the bearings while your at it depending on budget. Have you measured your end flaot to see if the thrusts are worn as they almost never wear

I've not yet had the sump off (again).
It is possible that the bearing tolerances are out too. They are an easier job.
The engine has only 52,000 miles on it, but it was re-built not long ago. And I'm not impressed by the job. I've been putting it right since July.

the bearing tollerances are pretty easy to check, just order some platsa guage from frosts

The workshop will be running the car up tomorrow with some dye in the oil system.
We hope there's something we've missed and not the worst case scenario.

It's possible that the leak is from the side seals (the 'L' shaped ones) of #1 main bearing.

Get the talcuum powder out & spray it around & over the leak. Leave it overnight & the source should become visible.

Good luck!

Funny you should say that. We've ruled out crank end float, since the belt side seal isn't leaking. And surely it would.
The L - shaped finger seals are the main suspects.
Come Tuesday I'll post the result.

crankshaft endfloat is specified as 0.07 to 0.32mm

hockey stick seals could well be it if the crank seal and sump are fine, they are a little tricky to fit.

Thanks man. I just want to get to the bottom of this.
If there's one thing that annoys me above all else, it's oil on my drive.

I picked the car up earlier. As yet it isn't leaking again. And I certainly hope it stays this way.
The garage believe they found the issue.
The main gallery seal and hockey stick seals have been replaced. But, the last person to put the engine together was (as I've already stated) an idiot.
The shorter bolts which are fitted under the crank seal were not used. Instead, the longer bolts were installed. Which pushed through into the circular area in which the seal sits, damaging the seating area.
This has now been reapaired and I hope it is the end of this sorry little saga.
